Looks like one of the gears inside has hit the inside of the casing and creating a fracture.
Gonna definately need a rebuild AND a new casing...BUT...
can anyone tell me if all mk5 and mk4 cases are the same?? so i can change over the gears inside my GTI box into another case?!

That was my next course of action- find an alloy welder...
Hopefully i don't need to buy a new case, but someone on clubpolo has mentioned that all mk5's share the same front bell housing case...if they do for definate! then i'm good to go...
