If you want 300+bhp then it's best getting some advice off your local tuner or give a well known one an email. Badger 5 is awesome with 1.8t's :)
You could also just ask 9n3 turbo as he has done it first hand and could give you some good advice.
I'm defiantly going to be forging mine and adding a bigger turbo when I do it :) seems the best route to me :D

no problem, it would suck if you hear about this afterwards and you diddn't have a chance to concider youre plans anymore...

GT28RS is not bolt on as they have other flanges.
but Jabbasports makes manifolds that fit 1.8T engines and have a garret flange on it or even a IHI one.
with a GT28RS on full boost and engine in good condition etc you can let it make up to 360HP.
so when you let it run around 300-320 you will have no problems with the stock engine and youre turbo will run 100% safe
IHI VF24 is also a solution as they produce max 330-350Hp but they have a slightly faster spool up as the GT28RS.
but the GT28RS is slightly more brutal
depends on what you want.

hybrid with a good custom remap is verry good also.
the ibiza in the picture runs a frankenturbo K03s hybridcan make in and it makes about 250Hp.
but it's not on full boost because it's more built for the track.
on full boost 260-270 is do-able.

so a k04 Hybrid in good conditions can make it to 300HP but it will run on max capacity.
no big deal but depends on what you want to do with youre car.. not recommended for track use on full boost.

hope the link works, this is the manifolds you need in case of Garret/IHI

I would just like to say I was not the first to bring the polo GTI over 300 bhp.
There was One running 480bhp using a GT3071r with other mods.

But happy to see others using mine as a bench mark for what they want to achiveve.

Happy to answer questions but my personal advice is anything past stage 2 you should change your rods for peace of mind.

Trouble may not knock on your door immediately but engine failure will knock On your door if you run 300 bhp on a stock engine.

As always just my oppionion

stock engine can handle up to 300Hp safe, like 9N3Turbo said.
but i know alot of people with 1.8T who have/had up to 350Hp with stock internals without a problem.(but its a chance you take)
depends on turbochoise and how you drive it also.
but 300Hp is still safe with stock engine, after that there is allways a chance you will have problems.
400 or more is just to much and will eventually cause problems.
but it's not the Hp that kills it, but the torque...
thats why K03s is a dangerous turbo for our cars when you go stage II.
alot of torque is released in low rpm and it is bad for the internals.
believe it or not but a K03s with 230-240Hp is more dangerous for your engine as a GT28RS who delivers 300-320Hp
not because of the Hp figures, but because of the Torque powerband.
